Freeze Drying vs Spray Drying: Why It Matters

Most people, when they think about what separates a good cup of coffee, think about the obvious variables: the beans, the roast, the brew method, the water. These are the right things to think about. What gets less attention, and what turns out to matter enormously in the context of specialty instant coffee, is what happens to flavour when water is removed from it. Not during brewing. Afterwards, in the production process itself, at the point where liquid coffee becomes something you can carry in a jar.

The method used to remove that water is the single greatest determinant of whether an instant coffee tastes like coffee or like a memory of it. Freeze drying, the method used in specialty instant coffee, and spray drying, the method used in virtually everything else, produce results so different that describing them as variations on the same process somewhat misrepresents the situation.

What Spray Drying Does to Flavour

Spray drying is the method that built the instant coffee industry, and it's worth understanding exactly why it produces the results it does. Brewed coffee concentrate is atomised, broken into a fine mist, and introduced into a chamber of extremely hot, dry air. The water evaporates rapidly, leaving behind a fine powder that is stable, lightweight, and soluble. As a piece of industrial engineering, it's impressively efficient.

What it'sn't, at any stage, is gentle. Coffee's aromatic character resides in its volatile compounds: the esters responsible for floral and fruit like notes, the aldehydes that contribute brightness and sweetness, the complex organic molecules that differentiate a coffee from Cerrado Mineiro from one grown at lower altitude in less distinctive conditions. The word volatile is doing important work here: these compounds evaporate readily, and they evaporate especially readily under heat. In the environment of a spray dryer, most of them are gone before the powder forms.

The flavour that remains after this process isn't, precisely speaking, coffee flavour. It's what coffee flavour leaves behind when the interesting parts have been driven off by heat: bitterness, astringency, a flatness that no amount of clever blending quite resolves. This isn't a failure of spray drying to do what it sets out to do. It's spray drying doing exactly what it sets out to do, which is to remove water quickly and at scale, with flavour preservation nowhere in the design brief.

How Freeze Drying Keeps Flavour Intact

Freeze drying approaches the same problem, removing water from brewed coffee concentrate, through an entirely different mechanism, and the difference in philosophy produces a difference in outcome that is both scientifically explicable and immediately perceptible in the cup.

The concentrate is frozen into a solid, then placed in a vacuum chamber where pressure is reduced until the ice sublimates: it converts directly from solid to vapour, bypassing the liquid phase entirely. Because this transition occurs under vacuum rather than under heat, the temperature of the coffee never rises significantly. The volatile aromatic compounds that spray drying would destroy remain, overwhelmingly, intact, embedded in the porous, irregular granule structure that sublimation produces, ready to dissolve into solution when hot water is added.

The granule structure itself is worth noting. The porosity created by the sublimation process means freeze dried coffee dissolves evenly and quickly in hot water, without the clumping or uneven dispersion that can affect spray dried powder. It's a small thing, but it's an example of a process designed around the product rather than around the production line.

The cost is real. Freeze drying is slower and more energy intensive than spray drying, and that is reflected in the price of specialty instant coffee. It's also reflected, directly and proportionally, in what ends up in your mug.

Why the Coffee Itself Is Equally Important

Freeze drying is a preservation method, and preservation can only work with what is already present. A coffee grown at low altitude on exhausted soil, selected for yield rather than flavour, processed and freeze dried, will still taste of low altitude and exhausted soil. The method protects what is there. It cannot conjure what isn't.

This is why specialty instant coffee depends equally on the quality of its source material. Beans graded 80 or above on the Specialty Coffee Association's 100 point scale, assessed by certified Q Graders for sweetness, acidity, body, clarity, and defect absence, carry genuine flavour character into the production process. Coffee sourced from a specific, traceable origin, grown with attention to altitude and microclimate, brings complexity that freeze drying can then preserve and deliver. Remove either element and the result suffers accordingly.

It's also why harvest freshness matters here in a way it does not in conventional instant. Green coffee loses aromatic complexity as it ages, slowly, but measurably. In a product whose selling point is precisely the retention of aromatic character, the freshness of the source material isn't a peripheral concern.

How This Shapes Our Specialty Instant Coffee

Our Specialty Instant Coffee is produced from Catuai, a Brazilian variety grown in the Cerrado Mineiro Denominação de Origem, a designated producing region in the western highlands of Minas Gerais, classified through a system that functions similarly to a European wine appellation, recognising that the specific combination of altitude, soil composition, and microclimate in Cerrado Mineiro reliably produces coffee with identifiable and consistent character.

At approximately 1,100 metres, the cooler temperatures that elevation brings slow the maturation of the cherry and allow sugars to develop fully before harvest. The resulting coffee has natural sweetness and a clean, rounded body, qualities that are not only present at the source but that survive the freeze drying process with enough fidelity to be clearly perceptible in the finished cup. The 2024 to 2025 harvest keeps the green coffee fresh, applying the same sourcing standards to our instant that we apply to everything else we roast.
